Jun 18, 2026 at 9:20 AMAutomakers are increasingly facing hidden costs arising from overlooked vehicle defects. According to an analysis by DeGould, a company specializing in automated vehicle inspection technology, annual warranty claims can reach up to £496 million. These costs stem from rising repair expenses, production disruptions, and undetected damages to vehicles that burden manufacturers‘ profit margins.
The complexity of vehicle production is increasing, according to the company, while customer expectations are simultaneously rising. Defects that go unnoticed during the production process can lead to significant downstream consequences. These include transportation costs, warranty claims, recalls, and damage to the company’s image. Last year, more than 31 million vehicles were produced in North America, the EU, and the UK. Industry estimates suggest that between 1.5% and 6% of these vehicles, depending on the manufacturer, require some form of surface rectification before leaving the factory. Repair costs per vehicle can often amount to several hundred pounds. In total, Original Equipment Manufacturers (OEMs) could thus incur annual repair costs of nearly £500 million.
Errors identified after production are generally more expensive and time-consuming to rectify than those detected during the manufacturing process, according to DeGould. Even minor defects such as scratches, dents, paint flaws, or misalignments can have significant financial implications, especially if they occur in large quantities or are discovered later in the vehicle’s lifecycle.
